So I am finally getting around to starting a build thread even though I started this project in Feb. this year. Like so many before I foolishly trusted some crook used car dealer in the UK and purchased my 110. Cost $3k to ship it to the west coast. I was depressed for 2 months after I got it and saw what condition it was in. Live and learn I guess. I knew once I had it home that the only thing to do was rebuild it from the ground up. I'm on a budget though so I had to reuse and rebuild as much as I can. So far It's coming out pretty nice. Here's some pics of me getting it from port Hueneme in CA. Some one else imported a nice 90 pick up on the same boat, not me.

Here you see the tear down starting. Of course everything was rustier than I imagined it would be. Good thing I found this place called Plastic Media Stripping. I've spent over $1200 there already. I've become obsessed with having no rust on anything.

Had the frame, rear axle and some other parts blasted. I had to weld in a few patches here and there on the frame and a new out rigger. I custom made my own rear cross member out of 3x6 steel tubing, 3/16 wall. It's pretty stout. I know other here have don something similar. I'm test fitting the rear tub in one pic to make sure it all lined up correctly.

I then used a 2 part automotive epoxy primer made by PPG for bare metals and sprayed everything twice. I went over that with a couple of coats of a single stage black automotive paint. I also had the springs powder coated red. I used the stock springs in the back but the front looked a little saggy so I used rear Disco springs to bring the front up one inch or so. The back still sits a little higher though.

Next step was to pull the 4.2 and automatic tranny from my donor vehicle (93 rr lwb) and do the rear main seal and front timing cover and water pump seals. Fortunately my brother has been a Land Rover master tech for many years and so I had a little help. The engine has 100k on it and my brother looked over the crank and bearings and said everything look in excellent condition. I'll be doing the heads once the engine is on the frame. I also pulled the front axle so i could have 24 axles and vented front rotors.

Took the heads to the machine shop and had them decked and hot tanked. Had them put in new valve stem seals too. Got all new gaskets and head bolts and a little help from my brother and the engine was back together. I also bought all new fuel injectors and new O2 sensors for the cats because I want the engine to run tip top.

My bulkhead was too rusty so I got a good used late model TD5 bulkhead from Tom in NY which needed a little collision repair. I was able to use a good piece form my original one and patch it in, then had it blasted of course. I also had to custom make a transmission tunnel and do a little repair to the seat box too.

The color I decided on is called Keswick green. I completely replace the front left wing with a brand new one, top, front and side, the whole thing. I installed an aluminum radiator and got some more of the engine back together. It's going to have a/c so I used the condenser from the RR because it has 2 fans instead of one. I reused/reworked the exhaust from the donor RR for now because I want it as quiet as possible.

Though you were frustrated at the beginning at what you purchased and what you would have to take on to get what you wanted. There is no better way to "know" your truck than to become that involved with it. Looks like you are doing a great job and it will all be worth it. Keep up the good work!

I'm really enjoying the project now. I did have to move the motor mounts for the 4.2. Yes you can have the axle blasted complete. I took the ends apart and did disc brakes. Pics for that later.

Your truck is going to look and be good once it's finished (which it is, if i'm reading right? lol!) As was said, no better way to get the vehicle of your dreams than to build it yourself.

nice work. love the color. The original truck did not really look too bad from the pics and being from England. Although I am sure it was much worse in person. also depends on how Uk dealer described it to you, which was probably rust free. I can understand the frustration. but what you have done is great.

For the rear axle I used 3/8 inch steel plate and made a bracket which i welded to part of a ring that came off of the housing end to make a disc brake bracket. This worked out good, made it easy to line up the holes and the spacing was just right. I used some rear calipers I had from a Disco and happened to have some new rotors lying around that I forgot I even had. Put 1-1/2 inch spacers on as I plan on putting boost wheels on later.

I repaired the seat box and primed it. I installed the gear selector between the seats. I had to custom make a steel box to hold it. Then started the numerous coats of Quietcar sound deadener.

I used up the whole 5 gallons of Quietcar on these pieces then decided I didn't like the color gray so after letting it cure for a week I painted it all black then later went over most of that with Herculiner a few weeks later which will show up in future pics.

I converted the front RR classic double line calipers into a single line via a T as can be seen in the pics. Installed brand new rotors too. Haven't tested it yet but I've been told by others who did this that it works fine. I also installed an adjustable brake proportioning valve for the rear axle because of having switched it to disc. I could take a pic of that if anyone wants it. Got it from Summit racing equip.

Had the sides of the tub and bottom supports blasted but completely replaced the floor with all new aluminum. I modified it to allow an access hole for the fuel pump like they do in RR's and Discos.

Disc brakes do the same stopping as drum brakes but with less fluid pressure needed. If I didn't in stall it there's a good chance the back brakes would lock up when braking. The valve allows me to reduce pressure to the rear by up to 60%.

Yes, painting everything in the garage. The lights in the bumpers a just generic trailer type back up lights. I have amber ones too. I'm not sure if I want to make them turn signals or fog lights.

Got the rear tub painted and did Herculiner inside it and on the new pieces I had cut for the floor. This is as far as I've got. Currently working on the B-post/sill pieces (or whatever they're called). I had mine media blasted and I'm rebuilding them with thicker metal on the sill piece and incorporating rocksliders into the design.

Very nice work with the rear floor, just to let you know the old S2's and S3's came with a cut out in the rear floor to gain access to the fuel sending unit and what not. It was square.:) The way you are working this project and quality I think you bought it like it was on purpose so you could say "Oh no damn'it, well better get to "fixing it right"." lol

I got the B pillar pieces painted and installed. I replaced the sill piece with 3/16" wall steel and left the outer leg longer so I can bolt on a 1x3 square steel tube from the back to replace the flimsy rocker panel that it came with. It will act as a rock slider. Going to brace the 1x3 to the frame outriggers under the second row door too. Will put up some pics after these pieces are actually fabricated.

Your truck is 25+ years old, the chassis really wasn't that bad - I ended up getting a galvanised chassis for mine when I started my rebuild, tin worm had a very firm hold, likewise the bulkhead and the floor of the rear tub as well as the heal board of the second row seats. Very cool job on the rear tub floor. :clap :thumbs:thumbs. A lot of salt gets thrown about on British roads in the winter and still the place grinds to a halt when it snows.:rolleyes:cuss

I repainted the fender flares and got those installed. I finally got the roof out of the side yard and cleaned it up. I painted the inside reinforcing bars and the perimeter with black paint and then used a low nap black outdoor carpet for the inside of the roof. I'm hoping this looks cool and cuts down on interior noise. I then did a little patching and sanding on the outside and primed and painted the outside in white. I then put the windshield frame on and rear side window pieces which I previously painted. I'm gonna let the paint on the roof cure for another day or so before handling it. Plus I need my brother to help me put the roof on (the wife is too short). Can't wait to see the roof on! Looking more and more like a Defender every week. Will post more pics when it's on :)

For a hot second I thought about painting all my stuff myself, but then I snapped out of it. Not that I can't do it myself, it's that those days are behind me now. I just wanna put stuff together.

That's what I thought. Do you wear protective gear? I assume respirator and some eye protection? I'm considering painting some stuff with an hvlp setup but I've heard it can be pretty messy and bad for your health. Your space looks nice and clean like youve done it correctly. Hoping to learn sorry for the hijack. Thanks and. keep the posts, pics and good work going.

Definitely wear an appropriate respirator. I think I'd have choked to death by now if I didn't have one. Also leave the garage door open about 18in and have a powerful fan to suck fumes out. No complaints from the neighbors .... yet.

I currently have 245/75/16 on it. I'm about to put on 265/75/16 with boost rims. It just gonna make it. That size will be the same diameter as what it came with and it fit in the garage then. Like all of us, I wish my door was 8 or 10 feet high! Of course then I'd be buying larger tires and a roof rack. lol.

I finished making my rock sliders out of 1x3 square steel tube. I had to taper the ends of course. In an earlier post I showed how I remade the rocker panel out of 3/16 steel and left the outside leg long and put several holes in it for attaching the sliders from the back side with bolts. I tapped holes in the back of the slider. I also put a tab in the front which attaches through same bolt that holds the bulkhead to the frame. The back has L brackets that attaches to the rear frame outriggers. It's all pretty solid and as integrated as it gets IMHO.
I also had the crummy plastic coating blasted of the front brush bar. You know, the original coating that traps rust underneath. I then primed it with an epoxy primer, then two coats of black single stage automotive paint on it and the slider/rocker panel pieces.
Also finally put the boost wheels on. Just makes it in the garage. In fact the three supports on top of the roof slightly rub the rubber flap on the garage door molding at the top when it passes under. Talk about just fitting in.

I got the brand new rear door on. Just used sheet metal for an inside panel. Don't ask why the tire cover says "Santa Fe, New Mexico". It was free and it fits! Beggars can't be choosers. Ordered all new door seals from Safari HP. Should be here in a few weeks. Also gonna get a TD5 upper dash section from him too ($169). Think I can blend it with the existing and have a pretty cool look. Will take a little customizing. Can't afford the $1800 for the whole set up. That's a little too pricey IMHO :)

I got my new wing top protectors installed. I also reinstalled the sliding rear windows. I had to take them apart, clean, repaint, then reassemble. I put new felt in the sliding part too. Feels nice and tight but still allows the windows to slide open. Shouldn't have any window rattle. Now starts the wiring/ dashboard portion of the project. Oh boy.

I was hoping to look for a TDI engine implant but I discovered all the areas that I had been addressing. Well Done. The sill's I have to rebuild and attach them as well. Do you happen to remeber the dimensions for this?

Funny you should mention that. I am married and I thank her on a regular basis for letting me have this kind of project. She's a wonderful woman. I think she see's how much enjoyment and satisfaction I get out of doing this so she lets me. I fully realize that none of it would be possible if she wasn't so cool about it.

I made a new dash instrument dash cowl piece out of steel to replace the wimpy plastic one. I know someone makes one out of aluminum but I like fabricating my own stuff. I started into the dash wiring. I first peeled the lower dash pieces, had them sand blasted, primed them, then used a faux leather material, spray glue and a heat gun and recovered them. Came out better that I imagined it would. I bought the TD5 upper dash piece to replace the vent cover and dash tray. Took some very minor modification but it looks good in place. I'll take pics when I get it installed.

Got a little more of the dash and column put together then put the steering wheel on. Not done with the wiring yet but I put the TD5 upper dash panel in to get an idea of how it's gonna look. Still need to buy a radio and a grab handle.

So I drove 10 hours each way this weekend to the back woods of California to pick up 4 110 station wagon doors and a newer style 110 roof with no external ribs. Very happy with the doors. They are from a 96 Australian 110. Just about perfect. All I have to do is paint them.
Air springs on the Disco started giving out on this trip. Time for a coil conversion asap.

A few weeks after assembling the engine I noticed the power steering pump leaking so I decided to change it out. I don't like the pump set up that comes on the 14cux v-belt classic 3.9 and 4.2 so I made some upgrades. This is the third pump I've bought and installed from PSC Motorsports into one of my rovers. Makes it steer like butter! Its a high out put TC style pump. Puts out much better pressure than stock and in my opinion much more reliable and less likely to leak. I used this pump in a set up with a hydraulic steering ram once and it kept up with that. It required modifying the stock bracket it mounts to (you better have a welder if you're gonna do this), having a custom hose made, buying a 4.5" diameter pulley and 90 degree hose barb PSC sells, and buying some fasteners and a smaller belt. In the end it was definitely more work than just putting in the stock unit but I ended up with something superior and spent about $290 instead of $340 for a new pump from Atlantic British. The one pic shows a straight hose barb fitting for the return line. I ended up switching it to a 90 degree after a test fit. I hate just putting the same old poorly designed whatever back in when I fix something. I usually try to go one better if possible.

I also found a company that makes aftermarket a/c units for classic cars and trucks. I have all the under hood parts I needed but didn't know what to do about an under dash evaporator. I could buy a used one from some one for $500-$800 then hope it works and that the vents don't fall out. Instead I bought a brand new unit made for putting a/c in a 67-72 Chevy pick up. I took a little bit of a gamble but I'm happy with how I got it to fit. Of course I did have to have new custom high and low pressure a/c line made but i like brand new stuff. I'll keep you all posted on how it actually performs. I should have the truck up and running in about 2 months if all goes well. Then it'll be 110 degrees out by mid August. Should be a good test.

Good on ya for figuring out something different for an AC solution. This looks a little more in keeping with the character of the older trucks, since retrofit items looked more fabricated and assembled instead of looking perfectly integrated. I mean that as a compliment, really.

The great part is that this under dash a/c unit was $300 including shipping. I'm willing to be the guinea pig on this.:)

Does your PS mounting still require 3 hands and a dwarf to tighten the belt? I've always wondered why the stock mounting was so ridiculous.

Started the engine for the first time since it's been refurbished. It runs great! I'm so excited. I can see myself driving already. Much thanks to my brother Scott. I would've been lost without his expert help. It really spoils you when you have a Land Rover master tech on speed dial.

Since the truck runs now I drove it up and down my street a bit. I also installed a fold and tumble back seat from a Jeep TJ. I custom made seat brackets. It works great. You can even pop the whole thing out with ease. The seat belts are from a RR classic back seat and are mounted with 1/4" thick backing plates behind the bolts. I'm pretty confident in its strength. I mounted the seat back a bit for more leg room so had to do the same with the belts. This truck didn't come any rear seat belts when I got it. Front seats and belts are installed too.
My brother stopped over and helped me figure out why my turn signals and brake lights weren't working right. Had to do with a faulty converter designed to allow you to plug in a 4 pin trailer light connecter. Now I have to finish a bit of wiring, put in my windshield and wipers, and paint my doors.

You could squeeze it in the cargo area. It would just squish the bottom seat cushion a little. I found an another one exactly like it and was gonna do that but then I figured I didn't really need a third row.

Finally got all the wiring done (except for a radio, which I haven't bought yet). I also painted all my doors. Last of the painting, woohoo! Put in my new windshield from Stephen at Safari hp. I used to be an auto glass installer but anyone could install one of these. Simple rope in job. I also purchased insurance. Hope to have it registered in about a week or so. I cant wait to drive it around somewhere other than our sub-division. I also got the dash mostly together. Just need to finish the center section/radio area.

I got the smog done today on my truck. It passed. Weird to see it out of the garage. Got the a/c system charged. Works good so far. The true test will be when it gets hot out. Won't be long here. Took 3 trips to the DMV to get the registration done. My new license plates will read: DFENDER

4.2 ltr from a 94 RR classic. I've been driving it around this weekend and it drives real nice. It doesn't feel sluggish at all.

Interior update: I finished my dash. I custom made a center panel with some tweeters, extra 12v lighter socket for a phone charger and a radio with bluetooth so I can talk on the phone while driving. Pretty cool. I also installed a large speaker under the passenger seat for some base too. 5 speakers in total.
I also custom made a center console so that the gear select and center armrest are ergonomically located. Lots of storage inside. Now i just need some cup holders. I also wrapped the transmission tunnel in outdoor black carpet being carful not to glue over the screw heads so i can fold the carpet back later if I need to remove it.

So I wasn't thrilled with the the amount of heat and sound transfer I was getting from the engine to the interior although I'm sure is not as bad as some of you diesel guys endure. So, I bought this thermal heat/sound insulator material from Summit Racing. It's aluminum on one side and some kind of heat resistant insulator on the other. It can withstand 1750 degrees they say. It's peel and stick. It was $140 for a 42" by 48" piece but I want something high quality so i didn't have to revisit this issue. It's really cool stuff and after seeing the product in person Im happy with the quality. I put it behind the engine, under part of the front floor boards, inside the tunnel and under the center console in the center seat box area. So far it seems to be reducing heat and sound transfer. It wasn't an easy install though, I had to remove the exhaust y-pipe, air filter, transmission tunnel and make a pattern of some pieces out of cardboard before cutting them.

I put in a brand new NAS brake booster and master cylinder. It definitely stops better now. I also got my new license plates. I'm now in the process of putting in a new VDO electronic speedometer and tachometer. Already put in the new VDO temp gauge. Once you make one of these project trucks your daily driver you find out all the little stuff you want to tweak till its just right.

Now that this truck is my daily driver I'm tweaking a few thing I'm just not happy with. I thought my old gauges would work but I ended up replacing every single one with a new VDO gauge. My favorite is my new speedometer run by wire instead of a cable. What a great thing. I also swapped out my ribbed roof with a newer style one and decided to ditch the white and just make it body color. Now that it's done I love it. I also just got new BFG KM2's all around (285/75/16). They look tough, my freeway rpm's came down a bit, the truck sits higher, and it still fit's in the garage (barely). Also I was getting a little of that 'death wobble' between 50 and 55mph that it now gone thanks to the new tires. I think one of my fronts had a shifted belt or something. The truck drive like a dream now. Guess I shouldn't have bought used tires off of Craig's list first time around.
